Inserts: the part of the box that decides whether it works
A product that cannot move cannot break, and almost everything that arrives damaged arrived that way because it slid. The insert is the cheapest part of most packaging specifications and the one that decides whether the rest of it mattered.
Damage is movement, not impact
A parcel is dropped, and the box takes the impact. What breaks the product is what happens next: it keeps traveling inside the box and hits a wall, or hits the item next to it. A rigid product held still in the center of a strong box survives drops that destroy the same product loose in the same box.
This reframes the whole question. Cushioning is not about softness, it is about preventing travel — which is why a snug die-cut platform in thin board often outperforms a loose product in a bed of foam peanuts, and costs a fraction as much.
Void fill and an insert are different things. Void fill stops a box collapsing and lets the product roam inside it; an insert stops the product moving at all.
The die-cut platform, which handles most products
A sheet of paperboard or corrugated with a hole cut to the product's footprint, sitting on folded legs or glued into the base. The product drops into the hole and cannot slide. It is the cheapest insert there is, it is cut from the same sheet as the box when the run allows, and it is right for a surprising share of products — anything flat, rigid and not fragile.
It also presents the product, which foam does not. A platform holds the item at the top of the box facing the customer, with everything else hidden underneath. That tiered arrangement is the whole structure of our mailer boxes with die-cut inserts.

Cells, cradles and the shape problem
A cell divider keeps identical items from touching each other — bottles, jars, cupcakes, chocolates. A cradle holds one item that would otherwise roll, and the critical dimension is the hole, which has to be cut under the object's diameter so it sits in the ring rather than dropping through.
Round and irregular products are where cheap inserts fail, because a rectangular cell lets a sphere find a corner. Cutting the seat to the actual object, measured across several units rather than one perfect sample, is what separates an insert that works from one that nearly does. Fragile spheres are the extreme case, handled on our macaron boxes with cut-to-shell cradles.
Foam, and when it is the wrong answer
Foam is the default for anything expensive, and it is often specified out of habit rather than need. It is right where a product is heavy, has glass on more than one face, or must be held in a specific orientation, and it feels premium in a way board does not.
Its costs are real: it is cut per product so every SKU needs its own tooling, it takes far more space to ship and store than flat board, and it is the part of the pack a customer cannot recycle. A fiber alternative pressed to the same shape solves the last two, and the tooling economics are set out on our molded pulp boxes pressed to the product.
Film suspension: one pack, many products
A frame with an elastic film stretched across it pins the product against the film and holds it clear of every wall. Because the film stretches over whatever is placed on it, one pack size fits a range of products — a company shipping fifty variants stocks one insert rather than fifty foam sets, and it ships flat.
It replaced foam and loose fill for electronics, tools and small appliances for exactly those reasons. Its limits are weight, at around thirty pounds, and sharp edges, which cut the film. Small products, where the insert is most of the box
On a small carton the insert is a larger share of both the cost and the effect. A tube of lip gloss loose in its box announces itself as cheap before the box is opened; the same tube in a platform with a hole cut to its body feels considered, and the platform is cut from the offcut of the carton sheet. At this scale the insert is close to free and does most of the work, as on our lip gloss cartons with tube platforms.
The same logic runs the other way at large sizes: a big box with a die-cut insert is cheaper and lighter than a big box with a foam block, and it usually protects better because it holds the product rather than surrounding it.
Specifying one without guessing
- Send the actual product, not a drawing. Molded, glass and textile items all vary more than their drawings say.
- Send several units if the product varies batch to batch, and build to the largest.
- Say which way up it should sit and what the customer should see first.
- Say whether the box ships alone or inside an outer, because that changes the insert as much as the box.
- For multiples, say whether the items may touch each other — that single answer decides between a platform and a divider, in the way our corrugated dividers that keep items apart are specified.
Do I really need an insert?
If the product can move inside the box, yes. Movement is what causes damage, and void fill stops the box collapsing without stopping the product traveling.
What is the cheapest insert?
A die-cut paperboard platform, often cut from the same sheet as the box. For flat rigid products it is also frequently the best one.
When should I use foam?
Heavy products, glass on more than one face, or anything that must be held in a specific orientation. Otherwise board usually holds better and costs less.
Is foam bad for the environment?
It is the part of a pack a customer cannot recycle, and it ships bulky. Molded fiber pressed to the same shape solves both, above a tooling minimum.
What is a retention or suspension pack?
A film stretched over a corrugated frame that pins the product clear of the box walls. One pack fits a range of products, and it ships flat.
How heavy a product can film hold?
About thirty pounds. Above that, or with sharp edges that cut the film, a die-cut insert is the right tool.
How much clearance should a cut-out have?
About a millimeter for a rigid product. Cut to the exact size and it scuffs going in; cut loose and it moves, which is the thing you were preventing.
Can one insert fit several products?
A film pack can. A die-cut or foam insert is cut to one shape, so a range of shapes means a range of inserts — or one platform sized to the largest, with the rest held loosely.
Do inserts have to match the box brand?
They are seen at the moment of opening, so a printed or colored insert is one of the cheapest upgrades available. Plain kraft under a printed lid is a missed opportunity.
Will an insert push against the lid?
It should not. An insert that sits proud stops a lid closing flat, and on a magnetic box it stops the closure working at all.
Can you design the insert if I send the product?
Yes, that is how we prefer to do it. We measure the item and cut the insert to it, then send a sample with the product seated in it.
Does an insert add much to the price?
A die-cut one usually adds a few cents. Foam adds materially, per SKU, plus its own tooling. It is worth knowing which you are buying.
