Your box size is a shipping bill you pay every month

Packaging is quoted once and shipped forever. The size you sign off today is billed on every parcel for as long as the SKU exists, which makes it the most expensive number in the whole specification.

The arithmetic carriers use

Take length × width × height in centimeters and divide by the carrier's divisor — 5000 on most international services, 4000 or 6000 on some domestic ones. That gives a volumetric weight in kilos. You are billed on whichever is greater, that or the real weight.

A 30 × 25 × 15 cm box is 2.25 volumetric kilos on a 5000 divisor. If the contents weigh 800 grams, you are paying for 2.25 kilos on every single parcel.

Check your own divisor before doing this sum. The difference between 4000 and 6000 is a third of the bill.

Where the centimeters hide

The commonest single win we see is replacing loose fill with a fitted piece and taking two centimeters off the depth. Our note on how fitted inserts change the box size works through the tolerances that makes possible.

  • Loose fill, because it needs room to move to do anything at all
  • A fitted insert that was designed for a bigger product two versions ago
  • Round-number box sizes chosen because they sounded tidy
  • A lid depth carried over from a rigid box onto a folding one

Run the number before you sign the dieline

For most brands shipping more than a few thousand parcels a year, a new die pays for itself inside a quarter. Below that, it usually does not, and the honest answer is to leave the box alone.

When a bigger box is cheaper

Not always smaller. If shrinking the box means the product needs more protection, or a second SKU to hold the variants, the saving evaporates. And if the box has to survive a letterbox rather than a doorstep, depth is a hard limit rather than a cost.

Bring the carrier, the product and the parcel volume, and we will tell you whether the change is worth making. Sometimes it is not, and that is a useful answer too.

What is dimensional weight?

A billing weight carriers calculate from the box's volume — length × width × height divided by a divisor, typically 5000 for cm. You pay the higher of actual and dimensional weight.

Which carriers use it?

Effectively all of them for parcels. The divisor and the thresholds vary, which is why we ask which service you use before sizing.

How much can I save by shrinking a box?

Often more than the box costs. Taking 20 mm off each dimension of a mid-sized parcel can move an entire product line into a cheaper band.

Does a lighter box help?

Only if actual weight was the higher figure. For most light products it is the volume that is being billed, so the box size matters more than its weight.

Should I always choose the smallest box?

The smallest that still leaves clearance for void fill on all six sides. A box with no clearance transmits impact straight into the product.

What about very flat parcels?

Letterbox depth is a hard limit rather than a formula — one millimeter over and the parcel moves into a much more expensive band.

Do mailers avoid dimensional weight?

They minimize it. A poly mailer removes the board and the air around a light product, which is why apparel ships in them.

Does the carrier measure every parcel?

Increasingly, yes, automatically on the conveyor. Assume the stated dimensions will be checked.

Does this apply to letterbox parcels?

Differently. There the constraint is a hard depth limit — usually 20–25 mm — and going one millimeter over moves the parcel into a much more expensive band.
