Start from the leaflet, not the product
The single most common reason a pharmaceutical carton has to be redrawn is that it was sized around the bottle or blister and the patient information leaflet would not fit. A folded leaflet is stiff, it does not compress, and it takes real space along one wall.
Measure the folded leaflet at its thickest and add it to the pack depth before anything else. If the leaflet is being printed at the same time, fix its fold pattern first and let the carton follow.
A leaflet that has to be forced in will be forced in crooked on a filling line, and the carton will not close square.
Tamper evidence has to be designed in, not stuck on
Whichever you choose, decide before artwork. A tamper flap changes the dieline, and the tear line will run straight through whatever artwork sits on that panel.
- Glued end flaps. The carton cannot be opened without visible fiber tear. Cheapest and most common; needs a filling line that can glue.
- Tamper-evident tuck. A perforated flap that tears on first opening. Works on hand filling, which is why small runs use it.
- Seal label over the tuck. Flexible, but it is a second component to buy, apply and account for.
Braille is embossed after printing, and it needs room
Braille on a medicine carton is embossed into the board, usually on the largest free panel. The dots need a clear area with nothing behind them — no varnish, no heavy solid, and no crease within a few millimeters, because a fold flattens the dots.
Board choice matters here more than anywhere else on the site. Very light board will not hold the dot height; heavily coated board can crack around it. This is one of the few cases where we will push back on a board specification.
Leave the coding window empty
A data matrix printed onto gloss varnish will fail verification under a scanner even when it looks perfect to the eye. Reserve a matte, unvarnished, light-colored patch and keep artwork out of it entirely.
